Anyone who has worked on large curved acrylic knows that three meters is a critical threshold. Most factories can handle pieces under three meters, but the number of manufacturers capable of producing and maintaining uniform quality for sizes exceeding three meters drops significantly. Here's what makes this threshold so challenging.
Device Length: Just the Entry Ticket
The most direct limitation is oven length. Since the entire board must be inserted into the oven for heating, a short oven forces segmented heating. This creates uneven heat distribution at the seams, resulting in visible differences in curvature on either side of each joint.

The solution lies in the design of mold-based lifting and support: stabilize the panel while it is softened, relying on the mold rather than the panel's own stiffness for shaping. Mold construction and support point placement are customized based on the part's dimensions, curvature, and thickness; there is no one-size-fits-all approach.
Thick Plate Hot Bending: Internal Stress Layer Remains
Thermal bending of extra-thick plates presents a higher level of difficulty. During heating, the surface and core layers reach different temperatures: the surface softens first while the core remains rigid. Forcing a bend under these conditions creates internal residual stresses. These stresses may not be visible immediately but can release during temperature changes in transport or after installation, leading to cracking.
For thick plate hot bending, in addition to temperature control, the heating rate and soaking time must also be regulated to allow heat sufficient time to reach the core. This process cannot be rushed. This is why the hot bending cycle for ultra-thick components is significantly longer than that for thin sheets.

Temperature range and cooling rhythm for hot bending
Acrylic thermoforming is typically performed within a temperature range around 140°C, depending on the sheet type and thickness. However, timing is more critical than temperature: heat up steadily, hold long enough to allow heat to penetrate the core, and cool gradually. Rapid cooling locks stress into the material.
Many field cracks trace back not to poor bending, but to cooling too quickly. Saving time in this step may take only a few hours, yet the consequences often surface months later—and when they do, the entire part is scrapped. That's why large-part hot bending cycles are significantly longer than those for small parts: most of the time is spent on heating, holding, and controlled cooling—not on the bending action itself.

For custom parts, start with a sample run: bend a test piece using the same batch of sheet metal and identical parameters to verify the curvature, surface finish, and thickness consistency. Only proceed to full-scale production once these criteria are met. Skipping this step risks costly rework if issues are discovered after mass production begins.
How to determine molds: Fees are typically billed separately.
Mold selection depends on batch size and precision requirements. Low-volume runs can use cost-effective mold materials that meet basic needs, while high-volume or complex curved parts require more durable and stable molds. Mold costs are typically listed separately in quotes; this is a key reason why large-scale hot-bending projects show significant price variations—identical dimensions with different volumes result in vastly different per-unit mold costs.
Additionally, mold surface treatment directly affects the final product's surface quality. Any defects on the mold surface will be imprinted onto the softened sheet during thermoforming and are difficult to fully remove through subsequent polishing.
